Hey Dennis, I was going to say, Jim's got a post in this section below yours about cutting a gear with a tap,
but it sounds like you tried that. Maybe you should just make the groove deeper with a round bottom and try
the tap thing just in the bottom. Look at a Jensen or Wilesco pulley.
Brass on brass I wouldn't think could cause a problem unless you're dealing with heat.
